The Three AS9102 Forms Explained
Form 1 — Part Number Accountability: This form documents the top-level part being inspected, all sub-assemblies, and every raw material and purchased part that goes into it. Material certifications (certs of conformance, material test reports) are attached here. The goal is to prove that every input into the part is documented and traceable.
Form 2 — Product Design Documentation: Form 2 accounts for every design document that governs the part — the drawing revision level, any applicable specifications (AMS, MIL-SPEC, ASTM), process specifications, and surface finish requirements. This form confirms the supplier is working from the correct, current revision of all applicable documentation. A common audit finding is Form 2 referencing an obsolete drawing revision.
Form 3 — Characteristic Accountability: This is the measurement data form. Every characteristic called out on the drawing — dimensions, tolerances, GD&T callouts, surface finish values — is listed, measured on the first article, and compared to the engineering requirement. Actual measured values must be recorded. Pass/fail stamps alone are not acceptable under AS9102B. This form is where balloon numbers from the drawing directly map to inspection results.
Balloon Drawings and Characteristic Identification
Proper ballooning requires identifying all of the following: linear dimensions with tolerances, geometric dimensioning and tolerancing (GD&T) feature control frames, surface finish callouts, material callouts, weld symbols, coating or treatment requirements, and any notes with inspectable content. This is more than just dimensioned geometry — a drawing note that says ‘all edges break 0.005 inch to 0.015 inch’ is a characteristic and must be ballooned and measured. Many FAI packages fail audits because notes and specifications in the title block were overlooked during characteristic identification.
For complex machined parts, balloon drawings can easily exceed 100 characteristics. This is normal. Raw material certifications must meet the drawing callout exactly. If the drawing specifies AMS 2750 pyrometry, the heat treat supplier must provide a cert referencing that specification at the correct class and type — not a generic statement of compliance. If the drawing calls for aluminum 6061-T6 per AMS 2770, the material test report must show the actual chemistry and mechanical properties from the mill heat, not just a downstream distributor cert. Traceability to a specific heat or lot number is required.
Special processes — anodizing, plating, chemical conversion coating, heat treatment, NDT — each require their own conformance documentation. Nadcap accreditation of the process supplier is often a customer flowdown requirement for aerospace programs and must be verified and attached. Process specifications (AMS, MIL-SPEC, or customer-proprietary specs) must be listed on Form 2 and supported by supplier certs on Form 1. The most frequent FAI deficiencies observed in aerospace supply chains include:
- Incomplete characteristic capture — drawing notes and specifications not ballooned or measured.
- Missing or non-conforming material certs — distributor certs substituted for mill certs, or certs referencing wrong specification revisions.
- Obsolete drawing revision on Form 2 — supplier working from a superseded rev without documented deviation or waiver.
- Pass/fail only on Form 3 — actual measured values not recorded.
- Unsigned or undated forms — forms without authorized signatures are not legally valid records under AS9100.
- Special process certs missing or expired — Nadcap certs lapse and must be current at time of FAI.
The most effective prevention is a formal FAI checklist reviewed during the pre-production kickoff, not at final inspection. Assign ownership of each form to a specific individual and set an internal review gate before submitting to the customer. Treat the FAI package as a deliverable with the same rigor as the hardware itself.
AS9102 in the Context of AS9100 and FAIR
The term FAIR (First Article Inspection Report) is used interchangeably with FAI package in most industry communication. The FAIR is the complete compiled package: all three forms, the balloon drawing, all material certs, all process certs, all NDT records, and any deviations or waivers. Some customers require the FAIR to be submitted in a specific format or through a quality management portal. Always confirm customer-specific requirements during contract review — they may supplement AS9102 with additional requirements.
